You are missing a minor Microsoft Windows dll file. Run a search for it online and install it. It is easy to find and installs right to where it needs to be.

Try increasing the remove doubles value. A higher setting should do it. If that still doesn't work, you can send me the blend file and I'll take a look at it for you if you want.

Looks to me like there are several vertices in the same spot where those sections all meet. Box select that spot and try removing doubles. That should fix it.

There are techniques to use blender material settings in the game engine, but the best method by far is to use UV maps. It will allow you to create low poly models and "paint" in all the detail you want.

I don't think it is the switching bewteen programs that is the problem.

More likely you are using the wrong image format for your textures.
