I'm finding that hair does not cast a shadow in the BI render engine. Hopefully I'm not just arbitrarily missing something, but I'm looking for someone to look into maybe adding that on the blender build list.

Have you added the 'Armature' modifier to the mesh yet?

It almost would seem that you are running out of resources, more than just running the script for too long. You could also bring up a System monitor and watch your memory usage. If you are using any built-in buffer memory, that may clue you in to the fact that what you are asking your computer to do...

Hmm... The only other thing that I would suggest is try and map to UV coordinates. Sometimes that can give you some intersting results, but it may actually work. This may also require you to create a texture and map it that way.

In the texture tab under mapping (if I remember correctly) there are X, Y, and Z values (default set to 1.0). Change those values up or down to set what size you want the texture to be.

Honestly, I would think you would probably be better off mimicing the facial expressions in a mirror and trying to replicate the results yourself, or you could look up the "Man Candy" tutorial.

I would think it could be. I haven't actually tried it myself, but if you setup the tunnel as a collider it should work. I'm currently having issues with the wind force field as well.

If you are using the default lay out, then look on the right side of the screen and look for a button with a wrench on it. That's the modifier tab. Click on that, and look for Multires. That will give you what your are looking for.

You might try to rig the mesh and exclude the vertices in question.

That doesn't sound like too bad of an idea. It might reach the intended group with the python forum on this site. It sounds like it's script-able.
